Think of fragility assessment as detective work. We're investigating crimes that haven't happened yet, using science to predict which components will become victims when your device takes its inevitable tumble from a table or pocket. And just like good detective work, success requires understanding both the big picture—the complete system—and the smallest details—individual solder balls measuring less than a millimeter across.
Let's begin by understanding what makes handheld devices so vulnerable in the first place.
CHAPTER 1: THE FRAGILITY CHALLENGE
Picture this common scene: Someone pulls their smartphone from their pocket while walking. It slips from their fingers. In the fraction of a second before impact, that device transforms from a triumph of modern engineering into a fragile assembly hurtling toward potential destruction.
What Makes Devices Fragile?
Handheld electronics—phones, tablets, scanners, and portable computers—face a unique challenge. We demand they be lightweight and thin yet contain increasingly complex technology. A modern smartphone packs more computing power than the computers that guided Apollo missions to the moon, all within a package weighing less than 200 grams and measuring less than 8 millimeters thick.
This miniaturization creates inherent fragility. Large glass displays provide beautiful visuals but shatter easily. Compact circuit boards concentrate components so tightly that one failure can cascade to others. Battery cells store tremendous energy in minimal space, making them vulnerable to internal short circuits if damaged. Every design choice involves compromise between functionality and durability.
The Real World
Consider the life of a typical smartphone over two years of ownership. Research shows it will likely endure dozens of drops from pockets, tables, car seats. It experiences continuous vibration in vehicles and bags. It suffers temperature swings from air-conditioned offices to hot car dashboards. It gets compressed in tight pockets and impacts from keys and coins.
Each event causes stress, and stress accumulates. A phone might survive fifty drops perfectly, then crack on the fifty-first—not because that drop was worse, but because cumulative damage finally exceeded the material's capacity to absorb it.
This is why fragility assessment matters. A dropped phone represents more than inconvenience; for manufacturers, field failures translate to warranty claims, customer dissatisfaction, and ultimately, competitive disadvantage. For critical devices like medical scanners or industrial computers, failure can mean lost productivity or even safety hazards.
The Cost of Fragility
Let's talk numbers. Samsung's Galaxy Note 7 recall in 2016 cost the company over $5 billion—primarily due to battery design that made cells vulnerable to mechanical stress. That's billion with a B. The Boeing 737 MAX disasters involved many factors, but inadequate assessment of single-point mechanical failures contributed to over $20 billion in costs and, tragically, hundreds of lives lost.
These aren't just abstract business cases. They're reminders that proper fragility assessment isn't optional—it's essential engineering practice.
Why Traditional Approaches Failed
For decades, manufacturers followed a simple process: build a prototype, drop it repeatedly until something breaks, make that component stronger, and repeat. This trial-and-error approach was expensive, time-consuming, and fundamentally reactive. You only discovered problems after building hardware.
Modern fragility assessment flips this paradigm. We predict failures before building the first prototype. We use physics, mathematics, and systematic analysis to identify weak links at the design stage. We validate predictions with strategic testing rather than exhaustive experimentation.
This is the methodology we'll explore today—a comprehensive framework for understanding, predicting, and preventing mechanical failures in electronic devices.
CHAPTER 2: THE PHYSICS OF IMPACT
To understand fragility, we must first understand what happens during impact. When a device drops and hits the ground, a complex sequence of events unfolds in milliseconds.
The Drop Sequence
Imagine dropping a smartphone from one meter—about pocket height. As it falls, gravity accelerates it downward at 9.8 meters per second squared. By the time it hits concrete, it's traveling at about 4.4 meters per second, or roughly 10 miles per hour.
Now, here's where things get interesting. That falling phone carries kinetic energy—the energy of motion. The amount of energy equals one-half the mass times velocity squared. For a 200-gram phone at 4.4 meters per second, that's just under 2 joules of energy. Two joules doesn't sound like much—it's roughly the energy in a falling apple. But remember, that energy must dissipate in the few milliseconds of contact with the ground.
Acceleration and Force
During impact, the phone decelerates from 4.4 meters per second to zero. How quickly this happens determines the peak acceleration—measured in G's, or multiples of Earth's gravity.
If the phone lands on soft carpet, contact might last 20 milliseconds—twenty thousandths of a second. The deceleration is gradual, and peak acceleration might reach only 20 or 30 G's. The phone likely survives.
But landing on concrete? Contact time drops to perhaps 10 milliseconds. Now peak acceleration jumps to 100 G's or more. That's 100 times the phone's weight pressing on its structure. For our 200-gram phone, it's like suddenly weighing 20 kilograms—44 pounds—concentrated on a few square centimeters.
This force propagates through the device as a stress wave, traveling at the speed of sound in the material—several thousand meters per second. Components experience loading and unloading in microseconds.
Why Materials Fail
Materials respond to stress in different ways. Ductile materials like aluminum or copper can deform plastically—they bend permanently but don't immediately break. This gives them a chance to absorb energy through deformation.
Brittle materials like glass or ceramics have no such luxury. Below their fracture strength, they're perfectly elastic—return to original shape when stress is removed. But exceed that strength by even a tiny amount, and they shatter. There's no middle ground.
Solder joints fall somewhere between. Lead-free solder used in modern electronics is somewhat brittle at room temperature but exhibits more ductility when hot. Under shock loading, it can crack, but those cracks often grow slowly through fatigue rather than catastrophic fracture.
The Role of Jerk
Now let me introduce you to a parameter many engineers overlook: jerk. No, not an unpleasant person—jerk is the rate of change of acceleration. It's the third derivative of position with respect to time.
Think about why jerk matters. When acceleration changes gradually, stress waves propagate through materials with time to redistribute. The material experiences relatively uniform stress. But when acceleration changes rapidly—high jerk—stress waves become steep and intense. They concentrate at interfaces and defects before the material can respond.
For brittle materials especially, jerk determines failure more accurately than peak acceleration alone. A glass screen might survive 150 G's if that acceleration rises smoothly over 10 milliseconds. But the same glass shatters at 100 G's if jerk is extremely high—if acceleration rises in just 1 millisecond.
Mathematically, jerk equals the time derivative of acceleration. For a half-sine shock pulse—the shape that naturally occurs when elastic materials compress—peak jerk equals peak acceleration times π divided by pulse duration. So jerk increases with higher g-levels and shorter impact times.
For our concrete impact example: 100 G's over 10 milliseconds gives jerk of about 31,000 G's per second. That's enormous. Glass typically fails above 180,000 G's per second, but keep in mind these are statistical thresholds—some samples fail lower, some survive higher.
Energy Distribution
Here's a critical insight: the kinetic energy at impact must go somewhere. It doesn't disappear; it transforms.
Some energy deforms materials—plastic deformation in metal frames, permanent crushing in foam cushions. Some converts to heat through friction and internal damping. Some radiates as sound—that distinctive crack when glass breaks releases acoustic energy. And some excites vibration in the structure, causing components to oscillate at their natural frequencies.
The relative proportions depend on impact duration, materials involved, and structural design. Short-duration impacts on hard surfaces convert more energy to high-frequency vibration and material damage. Longer-duration impacts on soft surfaces dissipate more energy through controlled deformation and damping.
This energy perspective helps us understand packaging design. A cardboard box with foam cushions works by extending impact duration and dissipating energy through controlled foam compression. The product inside experiences much lower acceleration because energy that would have gone into product damage instead goes into slowly crushing foam.
Understanding this physics gives us the foundation to predict what breaks and why. But physics alone isn't enough. We need a framework to apply these principles systematically.
CHAPTER 3: THE FIVE-PARAMETER FRAMEWORK
Traditional shock testing focused on a single parameter: peak acceleration, measured in G's. A test specification might simply state "device shall survive 100 G's." But as we've discussed, peak G alone tells an incomplete story.
This is why I developed the five-parameter framework—a comprehensive approach that captures all aspects of mechanical fragility.
Parameter One: Peak Acceleration
Let's start with what most engineers already measure: peak acceleration. This is the maximum absolute value of acceleration during an impact event.
Peak G predicts failures in ductile materials and components where inertial loading dominates. Picture a heavy battery inside a phone. Under 100 G's acceleration, that battery experiences force equal to 100 times its weight, pressing against its mounting points. If those mounts aren't strong enough, they'll yield or break.
For structural elements—frames, brackets, mounting points—peak acceleration determines stress. The fundamental relationship is Force equals mass times acceleration, often abbreviated F = ma.
Typical thresholds vary widely. Lightweight consumer electronics might be designed for 50 to 200 G's. Rugged industrial devices target 500 to 1,000 G's. Military equipment can specify several thousand G's for extreme scenarios.
Parameter Two: Jerk
We've already introduced jerk as acceleration's rate of change. Now let's understand why it deserves equal status with peak G.
Jerk predicts brittle failures that peak acceleration misses. Remember our glass screen example: identical peak G values can produce vastly different jerk levels depending on impact duration. A gradual 100 G impact might be safe; a sharp 100 G impact shatters the screen.
Jerk also affects stress wave propagation. High jerk creates steep-fronted stress waves that concentrate at material interfaces—precisely where brittle components like ceramic capacitors fail. These multilayer ceramic capacitors, tiny components on circuit boards, crack internally when jerk exceeds thresholds around 100,000 G's per second.
For engineering purposes, jerk is measured in G's per second. That might sound odd—it's acceleration divided by time, giving units of acceleration per time. For a one meter drop onto concrete, typical jerk peaks range from 50,000 to 300,000 G's per second, depending on exactly how the device lands.
The key jerk thresholds I've established through testing are: display glass fails around 180,000 G's per second; Gorilla Glass, slightly tougher at 200,000; ceramic capacitors at 100,000; and general electronics assemblies around 50,000.
Parameter Three: Velocity Change
The third parameter—velocity change, or delta-v—represents the integral of acceleration over time. It's the total change in velocity from start to finish of the impact event.
Delta-v relates directly to kinetic energy. Remember, kinetic energy equals one-half mass times velocity squared. The velocity just before impact equals the square root of 2 times gravitational acceleration times drop height. For a one-meter drop, that's 4.43 meters per second.
After impact on a non-rebounding surface, velocity becomes zero. The velocity change (delta-v) equals that initial velocity: 4.43 meters per second.
But here's where it gets interesting. For a half-sine acceleration pulse, delta-v also equals 2 times peak acceleration times pulse duration, divided by π.
This relationship connects all three parameters. Knowing any two lets you calculate the third, assuming a specific pulse shape.
Delta-v predicts energy-absorption requirements. Packaging engineers use this directly: required foam thickness depends on how much energy must be absorbed, which depends on delta-v. Larger delta-v means more energy, requiring more or better cushioning.
Parameter Four: Shock Response Spectrum
Now we reach the most powerful parameter for predicting component failures: the Shock Response Spectrum, or SRS.
The SRS answers this question: "If my device contains a component that naturally vibrates at frequency f, how much will that component oscillate after the shock?"
Every component has natural frequencies where it prefers to vibrate. A circuit board might resonate at 200 hertz. A solder joint at 800 hertz. A connector at 300 hertz. When shock energy excites these frequencies, components can respond with violent oscillations that cause failure—even though the peak acceleration at the device level was moderate.
The SRS plots the maximum response of simple spring-mass systems across all frequencies. It's typically shown in pseudo-velocity units—inches per second or meters per second. High SRS values at a component's natural frequency predict high stress and potential failure.
For example, a shock pulse might measure 100 G's peak. But the SRS might show that components resonating near 400 hertz will experience responses equivalent to 800 G's—eight times amplification. This amplification factor—called Q—depends on how much damping the structure has. Typical electronics have Q values between 5 and 15, meaning components can see five to fifteen times the input acceleration at resonance.
Critical SRS thresholds for solder joints: lead-free solder typically fails when SRS exceeds 60 to 80 inches per second at mid-frequencies. Leaded solder, used in older electronics, handles 100 to 120 inches per second.
Parameter Five: Pulse Duration
The fifth parameter—pulse duration—ties everything together. It determines the frequency content of the shock.
A brief pulse—say 1 millisecond—contains energy at high frequencies, up to several kilohertz. A long pulse—50 milliseconds—concentrates energy at low frequencies, below a hundred hertz.
This matters because it determines which components respond strongly. High-frequency content excites small, stiff components. Low-frequency content excites larger, more compliant structures.
Pulse duration also determines jerk, as we've seen. For the same peak acceleration, shorter pulses mean higher jerk. This is why landing on carpet—long pulse duration—is gentler than landing on concrete—short pulse duration—even if peak G is similar.
The dominant frequency of a pulse is approximately 1 divided by twice the pulse duration. So a 10-millisecond pulse has dominant frequency around 50 hertz.
Putting It All Together
These five parameters work together to completely characterize shock severity. Peak G tells you about overall inertial loading. Jerk predicts brittle failures. Delta-v quantifies energy. SRS identifies resonant amplification. Duration determines frequency content.
A complete fragility assessment evaluates all five parameters, comparing each against appropriate thresholds for different failure modes. Miss any one parameter, and you might miss critical failures.
For example, a test showing 100 G's peak might seem acceptable. But if jerk is 300,000 G's per second, glass will crack. If SRS at 1,000 hertz exceeds 100 inches per second, solder will fail. If delta-v is 6 meters per second, packaging will bottom out.
Only by evaluating all five parameters can we confidently predict which components will fail and why.
CHAPTER 4: SYSTEM VERSUS COMPONENT ANALYSIS
Here's a critical insight many engineers miss: the shock your device experiences is NOT the shock your components experience.
The Amplification Problem
Think of your device as a chain of mechanical systems, each with its own natural frequencies and resonances. Shock enters at the outer case, but by the time stress waves reach a tiny solder joint deep inside, they've been filtered, amplified, and transformed by every structural level in between.
Let me walk through a real example: a smartphone drop.
The phone hits concrete corner-first. The outer case experiences 120 G's peak acceleration with about 12 milliseconds duration. That's the system-level input.
But inside, the aluminum frame has its own resonance around 150 hertz. At this frequency, motion amplifies by a factor of about two. So the frame and everything mounted to it sees 240 G's at certain frequencies.
The circuit board, mounted to the frame with screws, has its own resonances. The board might resonate at 200 hertz with an amplification factor of eight. Now components on that board experience responses up to 1,920 G's at the board's natural frequency—sixteen times the original input.
A specific solder joint on a component might have yet another resonance at 1,200 hertz. If the shock pulse has energy at that frequency, and if the board motion excites it, that individual solder joint could see local accelerations vastly exceeding the 120 G's measured at the case.
This cascade of amplifications is why component-level failures occur even when system-level testing shows comfortable margins. The weak link isn't always where you expect.
Using Transfer Functions
We describe these amplifications using transfer functions—mathematical relationships between input and output. For a simple resonant system, the transfer function peaks at the natural frequency with magnitude equal to Q, the quality factor.
A typical circuit board might have Q = 10 at its fundamental mode. This means if the input shock has strong energy near the board's natural frequency, motion amplifies tenfold.
But transfer functions aren't uniform across frequency. At frequencies well below resonance, there's little amplification—the component simply follows the base motion. Well above resonance, there's actually attenuation—high-frequency motion at the base doesn't fully reach the component.
This frequency-dependent behavior is why pulse duration matters so much. A very short pulse contains high-frequency energy that might bypass lower-frequency resonances entirely. A longer pulse emphasizes lower frequencies where board-level resonances dominate.
Finding Natural Frequencies
So how do we determine these critical natural frequencies? Several approaches exist.
For existing hardware, experimental modal analysis works well. Strike the device with an impact hammer instrumented with a force sensor. Measure the response with accelerometers. The ratio of response to input reveals the transfer function, showing all resonances clearly.
This technique—called a "tap test" or "hammer test"—is remarkably simple yet powerfully informative. You can identify every significant mode in minutes.
For designs not yet built, finite element analysis (FEA) predicts natural frequencies from CAD models. The computer calculates how the structure would vibrate at different frequencies. Modern FEA tools are quite accurate for predicting first-mode frequencies, typically within 10 to 20 percent of measured values.
Analytical methods work for simple geometries. A flat rectangular circuit board, for example, has a fundamental frequency that depends on its dimensions, thickness, material properties, and boundary conditions. The formula involves the board's flexural rigidity and mass per unit area.
The Weakest Link Principle
Here's a sobering truth: system reliability equals the reliability of its weakest component.
If you have ten components, nine rated for 1,000 cycles and one rated for 100 cycles, your system fails at 100 cycles—no matter how robust the other nine are.
This is why fragility assessment must identify weak links. There's no benefit to designing a structural frame that survives 10,000 G's if a solder joint fails at 500 G's.
Proper methodology involves:
First, cataloging every component and subassembly. For a smartphone, that's hundreds of items—processors, memory chips, capacitors, resistors, connectors, displays, cameras, batteries, plus all the solder joints connecting them.
Second, determining each item's natural frequency and damping. This might come from testing, supplier data, or analysis.
Third, calculating the local shock environment at each item's location, accounting for all structural amplifications from input to component.
Fourth, comparing local shock levels against fragility thresholds for each failure mode—brittle fracture, fatigue, delamination, yielding.
Fifth, ranking components by risk—the ratio of actual stress to allowable stress. Those with ratios above 1.0 need redesign. Those near 1.0 need monitoring. Those well below can be deprioritized.
This systematic approach prevents over-designing strong components while missing weak ones.
Design Strategies
Once we identify weak links, four strategies can address them.
Strategy one: Isolate the fragile component. Add rubber isolators, compliance in mounting, or soft potting material to reduce transmitted shock. This is often the most cost-effective solution.
Strategy two: Strengthen the component. Use a more robust part, increase cross-sections, add stiffening ribs. This works but can add cost and weight.
Strategy three: Stiffen the mounting to shift natural frequencies away from regions where input energy is high. Sometimes making something stiffer, rather than softer, solves the problem by moving resonances out of the excitation band.
Strategy four: Add damping to reduce Q and therefore amplification. Rubber coatings, viscoelastic materials, or constrained-layer damping can cut response by 50 to 75 percent.
The art of fragility engineering lies in choosing the right strategy for each weak link. Sometimes the solution is counterintuitive—making something MORE rigid prevents failure that flexibility would cause.
CHAPTER 5: TESTING AND VALIDATION
Theory and analysis take us far, but ultimately we must validate predictions with physical testing. However, smart testing is strategic, not exhaustive.
The Test Hierarchy
Testing occurs at four levels, each serving a distinct purpose.
Component-level testing establishes fragility thresholds. We test individual parts to failure to determine at what shock level they break. This data feeds into analysis.
For example, to establish the jerk threshold for a particular brand of display glass, we'd test twenty samples under controlled shock conditions, gradually increasing severity until each fails. Statistical analysis of those twenty failures gives us mean failure jerk and standard deviation.
Subassembly testing validates transfer functions. We instrument a populated circuit board with accelerometers at several locations, apply a known input shock, and measure responses. Comparing measured to predicted transfer functions validates our analytical model.
System-level testing demonstrates compliance with requirements. This is the formal qualification test—drop the complete device according to specification and verify it still functions.
Field testing captures real-world conditions that lab tests might miss. Beta units with embedded data loggers experience actual user environments, revealing loading scenarios we didn't anticipate.
Each level has its place. Component testing is destructive and statistical—we expect failures and want them to understand limits. System testing is usually non-destructive—we expect success and investigate any failures as anomalies.
Standard Test Methods
Industry standards provide frameworks for consistent testing.
MIL-STD-810H, the U.S. Military Standard, defines environmental test methods including shock. Method 516.8 specifies drop tests: twenty-six drops covering faces, edges, and corners at prescribed heights. It's rigorous—designed to ensure equipment survives harsh military use.
IEC 60068-2-32, an international standard, covers free-fall testing for electronic products. It's commonly referenced for consumer devices. Test severities range from half-meter drops for delicate items to two-meter drops for rugged equipment.
ASTM D5276 and similar packaging standards address product drops within protective packaging—important for evaluating shipping durability.
These standards specify not just drop height but also impact surface, temperature conditions, sample size, and pass-fail criteria. Following recognized standards allows comparisons between products and provides legal protection—you followed established industry practice.
Accelerated Testing
Real products experience thousands of gentle shocks over years of use. How do we assess cumulative damage without testing for years?
Accelerated testing applies higher severity at higher frequency to compress time. The challenge is doing this without activating different failure modes than would occur in service.
For vibration fatigue, a common approach uses Miner's Rule—the principle that damage accumulates linearly with cycles. If a component fails after one million cycles at one stress level, then ten thousand cycles at a higher stress level causing the same damage rate can substitute for much longer testing at lower stress.
The acceleration factor depends on how steeply the failure rate increases with stress. For solder fatigue, a typical exponent is three to five, meaning doubling stress level can accelerate testing by eight to thirty-two times.
Temperature acceleration follows Arrhenius's Law—a relationship where reaction rates increase exponentially with temperature. Every 10 degrees Celsius roughly doubles reaction rate for many processes.
Combining mechanical and thermal stresses—HALT testing, for Highly Accelerated Life Testing—can compress years of aging into weeks. But it requires careful correlation with field data to ensure you're truly testing the same failure modes.
The Validation Loop
Here's the critical principle: testing must feed back to improve models.
After any test program, compare predicted versus actual failures. Did cracks occur where analysis predicted? Were threshold values accurate? Did unexpected failure modes appear?
This data updates our fragility database. The jerk threshold we thought was 180,000 G's per second might actually be 200,000 for this specific glass with this specific mounting method.
Over multiple product generations, this creates a learning cycle. Analysis accuracy improves. Design guidelines get refined. The organization builds institutional knowledge about what works and what doesn't.
This is why field data is so valuable. Warranty returns reveal failure modes that testing missed. Even if the failure rate is very low—say 0.1 percent—that's information. It tells us our testing was conservative, margins are adequate, or it identifies specific failure modes requiring attention.
Never waste a failure. Every broken device is a learning opportunity—autopsy it, understand what happened, update your models, and feed that knowledge forward into the next design.
CHAPTER 6: REAL-WORLD CASE STUDIES
Theory comes alive through examples. Let me share three fragility assessments that illustrate key principles.
The following case studies are hypothetical examples based upon known engineering principles and industry practices. While they illustrate realistic scenarios and use accurate technical methodologies, they are not based on my personal consulting work or specific client engagements.
Case Study One: The Smartphone Screen
A mid-range smartphone showed 12 percent screen failures in the first six months after launch. Warranty claims were costing millions. Standard drop testing had shown compliance—the phone passed 1.2-meter drops in the lab.
What went wrong?
Investigation revealed the failures occurred from a specific scenario: phones in tight jeans pockets subjected to sustained bending when users sat down. This wasn't an impact—it was quasi-static loading combined with sustained stress.
Glass under sustained stress in humid environments experiences static fatigue—a phenomenon where cracks grow slowly over time even at stress levels well below the instantaneous fracture strength. Water molecules from humidity diffuse to crack tips and progressively break atomic bonds.
Our five-parameter analysis caught this. While peak G and jerk from pocket flexing were low—only 15 to 20 G's and 30,000 G's per second—the duration was long: 5 seconds per sitting event, hundreds of times per day.
Finite element analysis showed that bending the phone 5 millimeters created 45 megapascals of tensile stress on the screen's back surface, right at the display connector location. That's 60 percent of the glass's instantaneous strength.
Fracture mechanics calculations predicted that at this stress level with environmental humidity, microscopic cracks initially 10 micrometers deep would grow to critical size—500 micrometers—in about 50 hours of accumulated high-stress time.
With 200 sitting events per day, averaging 5 seconds each, that's 1,000 seconds—about 17 minutes—of high stress daily. In six months, that's 51 hours. The prediction matched field failure timing almost exactly.
The solution? Added an internal rib near the display connector, reducing deflection from 5 millimeters to 2 millimeters. Stress dropped to 18 megapascals—25 percent of strength—well below the static fatigue threshold.
Field failures dropped from 12 percent to 0.8 percent—a fifteen-fold improvement. Cost per device: twenty cents for the additional internal reinforcement. Annual warranty savings: $8 million.
This case illustrates why pulse duration matters and why analysis must consider usage modes beyond simple drop testing.

The mismatch in thermal expansion—silicon processor at 2.6 parts per million per degree Celsius versus FR-4 circuit board at 17 parts per million—created shear strain in solder joints with each cycle.
Using Coffin-Manson fatigue life prediction—a relationship where cycles to failure equals a constant divided by strain range raised to an exponent—we calculated thermal cycling alone would cause failure around 80,000 cycles—roughly six years of use. So thermal fatigue was marginal but probably not the primary culprit.
Vibration was the real problem. Vehicle vibration measurements showed 0.5 G's RMS from 20 to 200 hertz during normal driving, with 2 G RMS peaks on rough roads.
The processor's solder joints had a natural frequency around 1,200 hertz with a Q factor of eight—typical for BGA packages. Converting vibration to SRS at 1,200 hertz gave a shocking result: 8 inches per second average, spiking to 32 inches per second on rough roads.
The threshold for lead-free solder fatigue is around 60 inches per second for one million cycles. But these joints experienced one billion cycles over 60,000 miles of driving—one thousand times more cycles.
Using Paris Law for crack growth under cyclic loading—where crack growth rate per cycle equals a constant times stress intensity range raised to an exponent—we calculated that microscopic voids in some solder balls would grow to cause electrical opens in approximately 65,000 miles. Field failures at 60 to 80 thousand miles validated this prediction.
Why the scatter? Manufacturing variability in solder joint quality. Some joints had fewer initial defects and lasted longer.
The solution: underfill. This is an epoxy material dispensed around the processor that, when cured, mechanically couples the component to the board. Underfill reduces solder joint strain by a factor of ten to twenty, increasing fatigue life by a factor of 100 to 400.
With underfill, predicted life exceeded thirty years of typical driving. Field testing confirmed zero failures in 100,000 test miles. Cost increase: fifty cents per unit. Warranty cost reduction: over $100 million annually.
This case demonstrates the critical importance of cumulative damage analysis using appropriate fatigue models and the dramatic impact that small design changes can have on reliability.
Case Study Three: Medical Device Packaging

The packaging used 50-millimeter-thick foam. Under lab conditions, foam compressed 25 millimeters—50 percent compression. It absorbed the energy fine.
But field shocks delivered more total energy. Foam compressed 49 millimeters—98 percent. At that compression, foam effectively bottomed out, becoming rigid. The device then experienced secondary impact against the now-solid foam—a very short, very high G event not captured by external data loggers.
This secondary impact created peak accelerations exceeding 200 G's with jerk over 500,000 G's per second—enough to crack internal components.
The solution: dual-stage foam. Twenty-five millimeters of soft foam for initial deceleration, then 50 millimeters of firmer foam for final arrest. Total thickness increased by only 25 millimeters, but energy capacity doubled.
The new package handled drops from 1.8 meters—yielding delta-v of 2.6 meters per second and 6 joules of energy—with peak transmitted acceleration to the device below 60 G's. Dead-on-arrival rate dropped to 0.1 percent. Package cost increased $8 per unit, but warranty savings exceeded $500,000 annually.

That's more complex than "100 G's," but it's also unambiguous and verifiable.

Standard tests provide baselines, but your product faces specific environments. Measure field loading. Instrument beta units. Understand what your users actually do to your product.
If your handheld scanner gets dropped on concrete daily by warehouse workers, test for that—not for lab specifications that might be easier or harder than reality.
Principle Four: Manage Energy
Impact damage ultimately comes down to energy dissipation. Either absorb energy in controlled ways—cushions, structural deformation, damping—or it goes into damaging components.
Design energy absorption into structures from the start. Crumple zones in cars work because engineers designed them to crush predictably. Apply the same thinking to electronics: plan where and how energy dissipates.
Principle Five: Embrace Redundancy and Fail-Safe Design
If a component might fail, design so failure doesn't cascade. Redundant components, multiple load paths, and graceful degradation all improve system robustness.
For critical applications, consider active protection—sensors that detect drop events and trigger protective measures. Hard drives park their heads automatically when acceleration sensors detect freefall. Future phones might deploy airbags or stiffen structures electrically.

Mistake two: Ignoring amplification. Measuring 100 G's at the case and assuming components see 100 G's. They likely see multiples of that at resonances.
Mistake three: Using component vendor ratings without understanding test conditions. A capacitor rated for "100 G's" might have been tested with very different pulse shapes, durations, or orientations than your application.
Mistake four: Over-designing based on standard tests that don't match your usage. Meeting MIL-STD-810 for consumer electronics might be wasteful if field usage is gentler.
Mistake five: Under-designing by ignoring rare but possible events. Yes, most users won't drop their phone from two meters, but some will. Design for worst credible cases, not just typical cases.
